MegaCharger: Fast Charging for Commercial Vehicles

In collaboration with Designwerk, BIBUS HYDRAULIK developed a fast-charging system for two electric trucks with buffer storage that is grid-friendly, mobile and ready for the MCS standard.

MegaCharger: Fast Charging for Commercial Vehicles

As part of a demonstration project supported by the Swiss Federal Office of Energy (SFOE), the MegaCharger was developed: a battery-buffered fast charging station in container format. It enables the simultaneous charging of two electric trucks with 900 kW of DC power each, without causing peak loads in the power grid. The MegaCharger uses high-performance lithium-ion batteries with a total capacity of up to 2 MWh, including second-life batteries, and is prepared for the international MCS charging standard. The buffer storage is recharged via a 400 kVA grid connection, which can also draw energy from wind or solar power. In addition, the MegaCharger can be used for peak shaving and can feed stored energy back into the grid.

The challenge

To ensure reliable operation in everyday use, high charging power, safety requirements and future standards had to be combined into one compact system.

The Solution

A robust and flexible fast charging solution was created through targeted system integration, proven components and EMC-optimized planning.

  • Danfoss Editron AFE and DC/DC converters based on standard platforms
  • Isolation transformers for safe and powerful grid connection
  • CAN bus integration to support charging and control logic
  • EMC testing and dedicated EMC filters ensure interference-free operation under high load

Thanks to the integrated buffer storage, the MegaCharger can operate with a relatively small grid connection, saving both costs and approval time. The use of second-life batteries further increases sustainability. The modular container design allows flexible deployment and easy scalability.
